Some firms have the ProVision tool which is even more painful / irritating than Visio!

For free, your best option is pencil and paper. Or use a drawing program if you have one. Freeware process mapping software is either rubbish or so heavily constrained as to be useless.

It depends on kind of analysis you would like to perform. You can look at some free tools available from major BPM vendors like 1) Lombardi http://www.lombardisoftware.com/bpm-blueprint-features.php 2) Tibco http://www.tibco.com/devnet/business_studio/default.jsp . These tools will primarily let you do decent drag and dro standard based drawings (BPMn etc.) with minimal analysis (basic simulation, gap analysis). You can also try some cheaper but powerful tools like igrafx http://www.igrafx.com/products/flowcharter/index.html which will come at $1000-3000 range. As you move up the analysis steps (complex simulation, Six Sigma, Process repository etc.) you may want to look at tools like Provision, System Architect, Aris et al. hope it helps,
